He Kept it Real — Robert Downey Jr. as Iron Man

Downey is a method actor, so much so, he would sometimes wear the helmet, sleeves and chest armor over the usual motion-capture suit to make the Iron Man movements look more realistic.

This is amazing considering Downey himself admitted that the early Iron Man suits were "torture" but by the second movie the suit was so comfy he wanted to take it home.
